5 Strategies for Maximizing Sugar Yield Through Simulation

In the sugar industry, yield is everything. Even a small improvement in overall recovery — the percentage of sucrose in cane that ends up as commercial sugar — can translate to millions of dollars in additional revenue over a crushing season. Process simulation provides a systematic approach to identifying and capturing these gains.

1. Optimize Imbibition Water Rates

Imbibition water is critical for extracting sucrose from bagasse, but too much dilutes the juice and increases evaporation costs. Simulation allows engineers to find the optimal balance point where extraction gains outweigh the additional steam required for evaporation.

2. Minimize Sucrose Losses in Molasses

The crystallization station is where final sugar recovery is determined. By modeling different boiling schemes, pan configurations, and centrifugal operating parameters, engineers can identify strategies that minimize the sucrose remaining in final molasses — the single largest source of sugar loss.

3. Reduce Undetermined Losses

Process simulation provides complete mass balances across every unit operation. By comparing theoretical balances with actual plant data, engineers can identify where “undetermined losses” occur — often revealing issues with sampling, measurement, or actual physical losses that can be corrected.

4. Optimize Vapor Routing in Evaporation

The evaporation station offers significant opportunities for optimization. Different vapor bleeding configurations affect not only steam economy but also juice temperatures and residence times, which in turn influence color formation and sucrose degradation. Simulation reveals the optimal configuration.

5. Evaluate Capital Investments Before Committing

Before investing in new equipment — an additional evaporator effect, a continuous pan, or upgraded centrifugals — simulation can predict the expected yield improvement and calculate the return on investment, ensuring capital is deployed where it will have the greatest impact.

By systematically applying these strategies through simulation, factories typically identify yield improvements of 0.2–0.5% on cane, which for a mid-size factory processing 10,000 tonnes of cane per day can represent substantial additional revenue.
